<p>In 1967 film The Graduate, Mr. Robinson offered a single word of career advice to Benjamin Braddock, the character played by Dustin Hoffman: &#8220;<strong>Plastics</strong>.&#8221; It would seem that Robinson had the right idea. The industrial science of transforming plastic resins into useful things through the process of injection molding, has had a tremendous impact on industry and on most of our lives.</p>
<p>The <a title="injection mold process" href="http://www.moldchina.org/po-procedure"><strong>injection molding process</strong></a> was first designed in the 1930s and was originally based on metal die casting designs. Injection molding offers many advantages to alternative manufacturing methods, including minimal losses from scrap (since scrap pieces can be melted and recycled), and minimal finishing requirements. Injection molding differs from metal die casting in that molten metals can simply be poured; plastic resins must be injected with force.</p>
<p>The process uses large <strong>injection molding machines</strong>, which advance the resins through six major processes to produce everything from computer parts to plastic Halloween spiders. Although an injection molding machine is a complex piece of equipment, it consists of two basic elements, the injection unit and the clamping unit.</p>
<p>The process starts with a mold, which is clamped under pressure to accommodate the injection and cooling process. Then, pelletized resins are fed into the machine, followed by the appropriate colorants. The resins then fall into an injection barrel, where they are heated to a melting point, and then injected into the mold through either a screw or ramming device.</p>
<p>Then comes the dwelling phase, in which the molten plastics are contained within the mold, and hydraulic or mechanical pressure is applied to make sure all of the cavities within the mold are filled. The plastics are then allowed to cool within the mold, which is then opened by separating the two halves of the mold. In the final step, the plastic part is ejected from the mold with ejecting pins. The completed part may contain extraneous bits called runners, which are trimmed off and recycled. The entire process is cyclical, with cycle times ranging from between ten and 100 seconds, depending on the required cooling time.</p>
<p>The <a title="injection mold process" href="http://www.moldchina.org/po-procedure">injection molding process</a> requires some complex calculations. Every different type of resin has a shrinkage value that must be factored in, and the mold must compensate for it. If this value is not precisely determined, the final product will be incorrectly sized or may contain flaws. Typically, this is compensated for by first filling the mold with resin, holding it under pressure, and then adding more resin to compensate for contraction. Other complications may include burned parts resulting from the melt temperature being set too high, warpage resulting from an uneven surface temperature, or incomplete filling due to a too slow of an injection stroke.</p>
<p><strong>Injection molds</strong> themselves can be surprisingly expensive, sometimes upward of $100,000. If the desired part quantity, however, is great enough, the mold cost becomes relatively insignificant, and the resulting plastic parts are very reasonably priced. Some molds are made with more than one cavities; these multicavity molds cost more than their single cavity counterparts, but due to increased production efficiency, the cost per part is minimized.</p>
<p><strong>Injection molding</strong> can be used with a variety of plastic resins. The most popular resins for this type of molding include: polypropylene (PP), polyethylene (PE), and ABS. Each resin has its own set of advantages and disadvantages and are chosen based on the desired characteristics of the final part.</p>

<p>Shrinkage is inherent in the injection molding process. Shrinkage occurs because the<br />
density of polymer varies from the processing temperature to the ambient temperature<br />
(see Specific volume (pvT diagram)). During injection molding, the variation in shrinkage both globally and through the cross section of a part creates internal stresses. These so-called residual stresses (see Residual stress) act on a part with effects similar to externally applied stresses. If the residual stresses induced during molding are high<br />
enough to overcome the structural integrity of the part, the part will warp upon ejection<br />
from the mold or crack with external service load.</p>
<h2>Shrinkage</h2>
<p>The shrinkage of molded plastic parts can be as much as 20 percent by volume, when measured at the processing temperature and the ambient temperature. Crystalline and semi-crystalline materials are particularly prone to thermal shrinkage; amorphous materials tend to shrink less. When crystalline materials are cooled below their transition temperature, the molecules arrange themselves in a more orderly way, forming crystallites. On the other hand, the microstructure of amorphous materials does not change with the phase change. This difference leads to crystalline and semi-crystalline materials having a greater difference in specific volume ( ) between their melt phase and solid (crystalline) phase. This is illustrated in Figure 1 below. We&#8217;d like to point out that the cooling rate also affects the fast-cooling pvT behavior of crystalline and semi-crystalline materials.</p>

<h3><span style="color: #008000;">Causes of excessive part shrinkage</span></h3>
<p>Excessive shrinkage, beyond the acceptable level, can be caused by the following factors. The relationship of shrinkage to several processing parameters and part thickness is schematically plotted in Figure 2.</p>
<p>- low injection pressure<br />
- short pack-hold time or cooling time<br />
- high melt temperature<br />
- high mold temperature<br />
- low holding pressure.</p>
<h3><span style="color: #008000;">Problems caused by part shrinkage</span></h3>
<p>Uncompensated volumetric contraction leads to either sink marks or voids in the molding interior. Controlling part shrinkage is important in part, mold, and process designs, particularly in applications requiring tight tolerances. Shrinkage that leads to sink marks or voids can be reduced or eliminated by packing the cavity after filling. Also, the mold design should take shrinkage into account in order to conform to the part dimension. Part shrinkage predicted by C-MOLD offers a useful guideline for proper mold design.</p>

<p align="left"><strong> </strong>We are professional china<em> injection mold maker</em>, to satisfy our customer’s requirement and improve our service. We should implement 5s in our company. Generally speaking, injection mold makers are not the easiest bunch of skilled craftsmen to guide, especially with something such as 5S. However, now that the economy is so global, and it is not so easy to just pack up your tools and head down the street to a waiting job, this is a great time to initiate a lean program. The days of the rugged individual toolmaker calling his own shots are over. Used to be that a skilled<em> mold maker</em> could pretty much pick how he wanted to do things, and as long as the job was done correctly and on time, everyone was happy. This does not work anymore, for a variety of reasons. Specialization, short lead times, job complexity, and lean manufacturing are the main reasons. 5S fits in perfectly with this new paradigm. Mold making is sort of like controlled anarchy in many ways. If we lived in a perfect world, it would be like a benevolent dictatorship, but we don&#8217;t live in a perfect world.</p>

<p align="left">1) Less clutter-the junk in the corners is gone</p>
<p align="left">2) More open space-the missing junk opens up new space for good use</p>
<p align="left">3) More pleasant atmosphere-the slobs of the shop are held accountable-finally</p>
<p align="left">4) More work gets done-less time roaming around looking for things</p>
<p align="left">5) Potential customers are impressed-it is always impressive to see a well organized, bright shop with activity humming along</p>
<p align="left">6) Everyone knows where everything is-at least they will eventually</p>
<p align="left">7) Everyone feels more connected because everyone is subject to the same rules-favoritism is more difficult to hide</p>
<p align="left">All in all, 5S is one of the easiest lean manufacturing initiatives to implement.</p>
<p align="left">
<p align="left">The time spent planning and executing are well worth it and will yield benefits for years to come. </p>
<p align="left">It is not so easy to implement programs such as six-sigma, kaizen, value stream mapping or DHAIC in an <em>injection mold making company</em>. It is also probably not really worth it. VSM can be a great tool though, as it can give you a realistic view of where you actually are business-wise.</p>

<h2>Process-induced vs. in-cavity residual stress</h2>
<p>Process-induced residual stress data are much more useful than in-cavity residual stress data for molding simulation. Following are definitions of the two terms, along with an example that illustrates the difference between them.</p>
<h3><span style="color: #008000;">Process-induced residual stress</span></h3>
<p>After part ejection, the constraints from the mold cavity are released, and the part is free to shrink and deform. After it settles to an equilibrium state, the remaining stress inside the part is called process-induced residual stress, or simply, residual stress. Process-induced residual stress can be flow-induced or thermal-induced, with the latter being the dominant component.</p>
<h3><span style="color: #ff6600;">In-cavity residual stress</span></h3>
<p>While the part is still constrained in the mold cavity, the internal stress that accumulates during solidification is referred to as in-cavity residual stress. This in-cavity residual stress is the force that drives post-ejection part shrinkage and warpage.</p>
<h3><span style="color: #ff6600;">Example</span></h3>
<p>The shrinkage distribution described in Warpage due to differential shrinkage leads to a thermal-induced residual stress profile for an ejected part, as shown in the lower-left figure below. The stress profile in the upper-left figure is the in-cavity residual stress, in which the molded part remains constrained within the mold prior to ejection. Once the part is ejected and the constrained force from the mold is released, the part will shrink and warp to release the built-in residual stress (generally tensile stress, as shown) and reach an equilibrium state. The equilibrium state means that there is no external force exerting on the part and the tensile and compressive stresses over the part cross-section should balance with each other. The figures on the right side correspond to the case with a non-uniform cooling across the part thickness and, thereby, causing an asymmetric residual-stress distribution.</p>

<h2>Reducing thermal-induced residual stress</h2>
<p>Conditions that lead to sufficient packing and more uniform mold-wall temperatures will reduce the thermal-induced residual stresses. These include:<br />
-  Proper packing pressure and duration<br />
-   Uniform cooling of all surfaces of the part<br />
-  Uniform wall-section thickness</p>
